I think we've now resolved the problem after looking at the problem emails you sent me. It's a bug in the way Zope and Postgres/MySQL interact. If we do something like <dtml-sqlvar header type="string"> then Zope is supposed to generate proper SQL with any special characters escaped. Unfortunately the character it misses is the null character (\0). This is a known problem so we put extra code into MailManager to strip out any nulls - however it looks like some are slipping through.
