Supposedly, it's not the audio but all the channel bookkeeping. How  
many channels/sine waves are you using when it fails?

You could split the task: Write N sine waves (mixed down into one  
channel already) to a temporary file, then another N to another file,  
etc., and at the end mix those intermediate files into the result.
