We used to not have a very compliant way of setting up the sound card. I think you actually helped bring the issues with sound things to my attention. Since then, we have moved to a pretty standard way of initializing the sound(though there are still a few things I want to add). You might try cloning into a separate location and try to merge the alsa packages from the new location into your build tree.

I had the same problem and you can look in your modules.lst for your machine and delete or comment out the sound card e.g. I removed all snd_hda_intel lines and compiled the new image. After booting up the system there was only the usb headset device.

even setting the built-in card to index=-2 did not help -
is there a way to get debug info about module loading or even
disable loading of the built-in card module completely during
boot?
the problem is I can manage to set the usb card in linphone which is all we need here actually - but I need to know the complete name which depends on the
hardware of the headset and this would have to be adapted each
time the headset model would change - not really perfect...

It should. We are using udev which is totally the standard these days for hardware detection. It uses kmod to load modules which should obey modprode.d.
