I have been using iReport (I've tried iReport 1.2.7 and 1.3.1) that comes bundled with Barbecue 1.1. I am unable to generate a single "usable" PDF417 barcode that can be read by my scanner (Symbol LS 4007i).
Trying to figure out if the issue was with iReport or Barbecue, I downloaded your newest version (v1.5) and deployed the WAR in my Tomcat webapps directory. I then generated a PDF417 barcode using the servlet examples you provided with the data of "123545". I was able to generate an image, saved it, printed it out but still was unable to read the barcode. Thus I narrowed down the problem is with Barbecue and not iReport.
Thinking the problem may be with my barcode scanner, I set out to see if it could scan PDF417 barcodes generated from other means. I was able to locate some and it was able to scan and read them. I then generated a PDF417 barcode from this website (http://www.idautomation.com/java/pdf417servlet.html) and also was able to be scanned by my scanner.
So this rules out my scanner as the problem and thus only leaves Barbecue as the problem.

Yes. When I use Barbecue 1.5 alpha 3 to generate a PDF417 2D barcode, my scanner is still unable to properly read it. I have recently been able to use IDAutomation's (www.idautomation.com) 2D barcode jar to produce a PDF417 barcode that was correctly scanned by my scanner.
