The 'sometimes' part is evil. A problem that only hick ups now and then is extremely hard to find, let alone solve. One wild guess: do the names of customers with print errors have any strange letters or signs, like unmlauts, # or ë? I seem to remember people with problems that disappeared when renamed to e instead of ë.
