it really seems to stem from the first found pixel not having a
neighboring one.
could you send your gerber file (or, if not legally possible, a stripped
down yet breaking version) and the options used, so it can be
reproduced?
for a quick workaround, i suggest you change the dpi by a little, until
it works.
