I wonder whether there's been much work with displays smaller than 3.5", like the Sunplus SPLC780C, Sitronix ST7066, or Hitachi HD44780U?

I imagine they'd be about the same size as the Thumbo expansion board, itself pretty much the same form-factor as the Overo COMs themselves.  Basically, the entire system would be about 1" wide by 4" long.

Palo35 is the only 3.5" Gumstix expansion board although others in the
community have made custom boards based on the 3.5" screen.
